Seven Warning Signs Your Electrical Panel Is Failing

Richie Electrical Service: The seven signs are breakers that trip repeatedly, a warm panel cover, a burning smell near the panel, visible rust or corrosion inside, breakers that will not stay on, lights that dim when appliances start, and a panel over thirty years old. Any one justifies an inspection. Two or more together mean the panel is near the end of its life.

The Seven Signs

An electrical panel does not fail all at once. It degrades over years, and the signs appear gradually. Recognising them early turns a planned panel upgrade into a scheduled job rather than an emergency.

1. Breakers Trip Repeatedly

A breaker that trips once because you overloaded the circuit is doing its job. A breaker that trips repeatedly on a circuit with a normal load is failing. The internal mechanism wears out over time, and the breaker begins tripping at currents well below its rating. Replacing individual breakers is a temporary fix. If multiple breakers in the panel are tripping, the panel itself is reaching the end of its useful life.

2. The Panel Feels Warm

Run your hand over the panel cover without opening it. If it feels warm, heat is building up inside. This happens when connections loosen, bus bars corrode, or breakers are not making clean contact. Internal heat accelerates the degradation of every component in the panel and is a precursor to more serious problems.

3. Burning or Metallic Smell

A burning smell near the panel means something is overheating. This could be a loose wire at a breaker terminal, a failing breaker, or a connection on the bus bar that has corroded. A metallic smell often accompanies arcing, where electricity jumps across a gap in a loose connection. Either smell means the panel needs immediate inspection.

4. Visible Rust or Corrosion

Open the panel cover and look at the breakers, the bus bars, and the enclosure. Any rust or green corrosion on the bus bars, the neutral bar, or the breaker terminals means moisture has entered the panel. Moisture accelerates connection degradation and can create conductive paths where they should not exist.

5. Breakers Will Not Stay On

If a breaker trips and will not reset, or if it trips the moment you flip it on, the breaker has either tripped on a short circuit or failed internally. A failed breaker that will not hold its position is no longer providing protection to the circuit it serves. The circuit is effectively dead until the breaker is replaced.

6. Lights Dim When Appliances Start

A brief dim when the air conditioner or a large motor starts is normal. A significant or sustained dim, or dimming when small appliances like a microwave or a hair dryer start, indicates the panel or the service entrance cannot handle the load. This is a capacity problem that dimmer switches and LED bulbs will not solve.

7. The Panel Is Over Thirty Years Old

Age is not a defect, but it is a risk factor. A panel installed in 1990 has been cycling breakers, carrying load, and enduring temperature changes for over thirty-five years. The internal springs, contacts, and connections have a finite lifespan, and after thirty years, the probability of failure increases with every passing year.

Panel Brands That Raise Concerns

Certain panel brands have documented histories of failure that go beyond normal aging. Federal Pacific Electric (FPE) Stab-Lok panels are the most common example in central Kentucky. These panels have a documented failure rate where breakers do not trip under fault conditions, which eliminates the safety function of the panel entirely. Zinsco and Sylvania panels have similar, though less widespread, documented issues.

If your home has an FPE, Zinsco, or Sylvania panel, the age and brand together justify a replacement regardless of whether you have experienced symptoms.

What an Inspection Covers

A panel inspection checks every breaker for proper trip function, examines all connections for tightness and corrosion, measures voltage at the bus bars, and evaluates the overall condition of the enclosure. The inspection takes about an hour and produces a report that tells you whether the panel needs replacing now, soon, or not yet.
